Recognizing the limitations of the facilities and the funds I had to keep the prototyping low-tech with the understanding of how this could be applied to industry. In industry a mould would be made and the process used would be resin transfer moulding, meaning a blank mould (the heel and the last shapes) would be placed in a 2 sided mould. The steamed felt would be place in this mould formed and the insole would not need to be “sewn” in place. The under pressure the resin would be forced into the mould cavity in the required place. At this point I am a bit “wooly” sorry about the pun, but there is a way to apply the resin to just the desired area. This may be controlled injection of resin or possibly the application of nano solutions to prevent the “upper” from absorbing the resin.
